Line set: reuse it or replace it?

Often it can stay. Here is how to tell, and the cases where keeping it costs you the compressor.

The line set is the pair of copper pipes running between the outdoor condenser and the indoor air handler: a small liquid line and a larger insulated suction line. On a changeout it is the one part of the old system that is genuinely reusable — sometimes.

Whether it stays is your installer's call on the day, but it helps to know the rules going in, because it changes the quote.

When the existing copper can stay

All four have to be true:

It is the right size for the new equipment. Suction line diameter depends on tonnage, and the new condenser's installation manual lists what it needs. An old 3/4 in suction line on a system going from 2.5 to 4 tons is the usual reason a line set gets replaced.

It holds pressure. A nitrogen pressure test before the new equipment goes on. A line set that was leaking under the old system will leak under the new one.

It is clean. The old system ran on R-410A with POE oil, the same oil R-454B uses, so a normal flush is enough. If the old system ran on R-22 — anything installed much before 2010 — the mineral oil in the lines has to be flushed out properly or the copper replaced.

It is accessible and undamaged. No kinks, no crushed sections behind the drywall, no corrosion at the brazed joints.

R-454B does not require new copper by itself. The refrigerant change is often quoted as a reason to replace the line set. It is not one; the pressures are close to R-410A and the oil is the same. The reasons above are the real ones. See R-454B vs R-410A.

When it has to go

The old compressor burned out. A burnout leaves acid in the system. It is not worth risking a new compressor on a flush; replace the copper.

The tonnage changed and the diameter no longer matches. Undersized suction line starves the compressor of oil return; oversized causes its own problems. Match the manual.

The run is longer than the new equipment allows, or has more vertical rise than the manual permits. Long runs also need extra refrigerant charge, which your installer calculates from the manual, not from memory.

It is buried, in a slab, or otherwise unreachable and there is any doubt about its condition. You cannot repair what you cannot reach.

The insulation is gone. Suction-line insulation cracked by Florida sun means a sweating, inefficient line. Sometimes re-insulating is enough; often by the time it is that far gone the copper is worth replacing too.

What a new run costs

For a central system the copper itself is the small part — a 25 to 50 ft line set is a few hundred dollars in material. The labour depends entirely on the route: an exterior wall run is straightforward, fishing new copper through finished walls or an attic is not. Ask for it as a separate line on the quote so you can see what you are paying for. How to find an installer covers what to ask.

Mini-splits are different

Every Everwell MKTH-17 we sell ships with a full installation kit including 9.8 ft of copper. For a condenser mounted on the wall directly behind the indoor head that is all you need — do not buy a line set you already have.

For longer runs we stock line sets with control wire in 15, 25 and 50 ft, sized by unit: 1/4 × 3/8 in for 12,000 BTU, 1/4 × 1/2 in for 18,000 BTU, and 3/8 × 5/8 in for 24,000 and 36,000 BTU. Runs beyond the kit's length usually need additional refrigerant charge per foot; the amount is in the unit's manual and your installer adds it at commissioning.

Whatever is decided, the commissioning is the same

Nitrogen flowing through the lines while the joints are brazed, a pressure test, a deep vacuum to pull out moisture, and a charge weighed in to the manual. Reused or new, skipping any of those is how a system that was fine on day one fails in year three. A good installer does not need to be asked; it is worth checking that yours does not need to be.
